What this means in practice

Critical spares are held because the consequence of not having them may be much larger than their annual usage. Planning therefore considers downtime, repair lead time, substitutes and preservation—not demand alone.

The useful question is not merely whether a quantity appears in a report. It is whether the quantity is correctly identified, in the right location and unit, in an approved status, and available at the time it is needed. Good material management makes those assumptions visible.

Information worth recording

A simple worksheet can be more reliable than a complicated report when the underlying assumptions are clear. Record at least the following:

  • supported equipment or process
  • failure consequence and acceptable downtime
  • repair and replenishment lead time
  • interchangeability or substitute parts
  • shelf life, preservation and inspection needs

Use one consistent time period and unit of measure. When information is uncertain, show it as an assumption or possible future supply instead of quietly treating it as confirmed.

A practical control sequence

    Estimate the consequence and duration of a stockout.

    Check repairable pools, substitutions and borrowing options.

    Set a review trigger for usage, failure patterns or equipment retirement.

    Protect the item from becoming forgotten dead stock.

The sequence matters. Recording a balance correction without first checking the transaction, location, status and unit can make the report look cleaner while leaving the underlying process failure untouched.

Worked situation

Example

A rarely used control module may be critical when replacement takes six months and one failure stops a production line. Another expensive module may not need local stock when a verified shared spare is available nearby.

The example is deliberately simplified. Real operations may have multiple locations, ownership rules, quality statuses, open commitments, repair loops and system interfaces.

Common failure points

  • holding every expensive part “just in case”
  • failing to link spares to supported assets
  • ignoring obsolete equipment or changed configurations
  • counting unserviceable repairables as ready spares

Repeated errors deserve more attention than one isolated difference. Patterns by item, supplier, location, user, shift, pack size or transaction type can point to a correctable cause.
